Ford Fusion 2006–2012Common problems, reliability & repair costs

Symptoms: Sudden loss of power steering assist while driving, sometimes preceded by a steering warning light. The car reverts to manual steering, which is very heavy at low speed and makes emergency maneuvers harder.

Fix: NHTSA recall 15V340000 (Ford campaign 15S18) covers certain 2011–2012 Fusions without the 3.5L, part of 393,623 vehicles across seven Ford, Lincoln and Mercury nameplates. Dealers check the steering module for loss-of-assist codes and replace the steering gear if they find one, otherwise they update its software, free. Confirm the VIN before paying. An out-of-recall aftermarket reman steering rack plus labor runs well into four figures.

Symptoms: Sudden stalling, rough idle, a 'wrench' limp-mode dash light, and drastically reduced power (car struggles past 10–20 mph). Caused by contamination on the throttle body's internal motor contacts leading to intermittent electrical connectivity.

Fix: Ford addressed this with TSB 10-21-6 and Customer Satisfaction Program 13N03, which extended the throttle-body warranty to 10 years / 150,000 miles for 2010–2013 models. That coverage window has now expired on every affected car. Replacement is a straightforward throttle-body swap at an independent shop today.

Symptoms: Brake pedal requires more travel than normal to stop the car. NHTSA's recall summary says the valves within the ABS hydraulic control unit may react with brake fluids containing specific corrosion preventative additives, and may then not close properly.

Fix: Ford recall 19V904000 (Ford campaign 19S54) covers certain 2006–2010 Fusion, Milan, Zephyr and MKZ vehicles: dealers flush the brakes with DOT 4 fluid, install a new reservoir cap, and test/replace the HCU as needed, all free. Out of recall, a replacement HCU runs roughly $1,000 at a dealer, less with a reman unit plus labor.

Symptoms: Hard or delayed shifts from a stop, a flare of RPM before the gear engages, or a shudder in the 30–45 mph range.

Fix: Start with a transmission fluid and filter service. This resolves many cases. Persistent shudder can mean a valve-body issue. Deeper 6F35 internal repairs cost more and should be diagnosed before you commit.

Symptoms: No warning symptoms before failure. Aged Takata inflators can rupture in a crash and send metal fragments into the cabin. Ford has issued a do-not-drive advisory for the highest-risk affected units.

Fix: Free inflator replacement under the industry-wide Takata recall (multiple NHTSA campaigns cover this model range). Run the VIN before buying or driving the car. Ford has specifically told owners of the highest-risk units not to drive until repaired.

Tools: Flat screwdriver (clips), Shop towel

1. Unclip the airbox lid on top of the engine and lift out the old panel air filter.
2. Wipe out the airbox and drop in the new filter in the same orientation, then re-clip the lid.
3. Open the glovebox and release the side stops so it swings fully down to expose the cabin filter housing.
4. Slide out the cabin filter housing cover, remove the old filter, and insert the new one with the airflow arrow pointing down.
5. Close everything up and confirm the glovebox still latches.

Tools: Floor jack + jack stands, Lug wrench / breaker bar, Socket set + caliper bolt sockets, C-clamp or caliper piston tool, Brake cleaner

1. Loosen the lug nuts, lift the front of the car, set jack stands, and remove the wheels.
2. Unbolt the caliper, lift it off, and hang it from the spring so the brake hose isn't stressed.
3. Slide out the old pads and compress the caliper piston with a C-clamp or piston tool.
4. Fit the new pads with any included hardware/shims, reinstall the caliper, and torque the bolts to spec.
5. Remount the wheels, torque the lugs, then pump the brake pedal firm before driving. Note if the pedal feels long, which can point to the ABS HCU issue above rather than the pads.

Tools: Socket set, OBD-II code reader, Throttle body / electrical cleaner

1. Plug in an OBD-II reader and check for stored/pending codes tied to throttle position or 'reduced power' before doing anything else.
2. Disconnect the battery, then unbolt and remove the throttle body from the intake.
3. Inspect the internal motor contacts for the grime/contamination that's central to this generation's known failure. A quick clean can sometimes buy time, but a repeat stall means replace it.
4. Install the new throttle body with a fresh gasket, reconnect the electrical connector, and reconnect the battery.
5. Clear codes and let the vehicle relearn idle for a few drive cycles.
